How Instant Drink Powders Are Made: From Ingredient to Sachet
Quick answer: Instant drink powders are made in two stages. First, the ingredients are made instant: coffee, for example, is brewed, concentrated and then spray-dried or freeze-dried into soluble powder. Second, a manufacturer weighs and blends these instant ingredients into a premix (such as karak or cappuccino), fills it into sachets, seals and codes them, and checks weight and metal before packing.
Tear a sachet, add hot water, stir, and in ten seconds you have a karak tea or a foamy cappuccino. However, behind that simple cup is a chain of drying, blending, filling and checking. This article explains how instant drink powders are made, step by step, from the coffee bean to the sealed box, using the steps we follow at our facility in Sohar Free Zone, Oman.
From ingredient to sealed stick
Drying, blending, filling and checking: the steps that turn ingredients into a cup you can make in seconds.
Stage 1: How the Ingredients Become Instant
Instant drink powders only dissolve quickly if every ingredient in them is already soluble. For example, instant coffee shows how this works:
- Roasting and grinding: first, the factory roasts and grinds green coffee.[1]
- Extraction: then hot water under pressure extracts the coffee, and a centrifuge removes the insoluble particles.[1]
- Aroma recovery and concentration: next, the system captures the aroma compounds and returns them, and it also removes most of the water.[1]
- Drying: finally, a spray dryer turns the concentrate into fine powder in a tower of hot air, or a freeze dryer turns it into larger, glassy granules at very low temperature. Brands often sell the second type as premium or gold instant coffee.[1]
- Agglomeration (optional): in addition, some producers cluster fine powder into bigger particles that dissolve and pour more easily.[1]
Other ingredients follow similar ideas. For instance, dairies dry milk into milk powder, suppliers make creamers as dry powders, and tea and matcha come as fine powders or extracts. Similarly, freeze-drying keeps fruit toppings crisp and colourful. Learn more in Arabica vs Robusta and what is matcha.
Stage 2: How Instant Drink Powders Are Blended into a Premix
1. Weighing
First, we weigh each ingredient according to the recipe. For a cappuccino, for example, that might be instant coffee, creamer, skimmed milk powder, a foaming powder, flavour and a sweetener such as stevia Reb-M. As a result, accurate weighing makes one batch taste like the next.
2. Mixing
Then the weighed ingredients go into a powder mixer, which blends them until the mix is even. This is a dry blend: we add no water, so the powder stays dry and stable. In particular, very small ingredients, such as a high-intensity sweetener, need to spread evenly, so that every sachet gets the same sweetness.
3. Transfer to the filling machine
Next, a buffer tank holds the finished blend, and a vacuum feeder, a closed pipe system, pulls the powder along to the filling machine. Because the powder stays enclosed, it is better protected from moisture and dust.
Stage 3: Filling Instant Drink Powders into Sachets
4. Forming and filling the sachets
First, a multi-lane stick machine cuts printed film into narrow strips and forms them into tubes. Then an auger filler, a rotating screw that measures each dose, drops the exact amount of powder into each tube. Our main machines run five lanes at once. For freeze-dried toppings and granules, however, a cup filler measures the dose instead, because it is gentler on larger pieces. See stick pack sachets for formats and sizes.
5. Sealing and cutting
Next, heat seals close the back and both ends of each stick, and then a knife cuts the sticks apart. As a result, strong, even seals keep air and moisture out, which protects taste and shelf life.
6. Adding the topping or sweetener sachet
For drinks that come with a separate topping or sweetener, our team attaches the small sachet flat to the back of the main stick before packing. That way, the customer gets both in one piece.
7. Counting and boxing
After that, the line sorts and counts the sticks into boxes, and finally the boxes go into cartons.
Stage 4: Coding and Final Checks
- Coding: a jet printer prints the batch number and dates, so every box can be traced back to its production run.
- Checkweigher: then a checkweigher weighs each box to catch missing or underfilled sachets.
- Metal detector: finally, each box passes through a metal detector, and the line rejects any box that fails.
In addition, before a new product goes to production, we test the recipe by preparing it like a customer would: dissolving speed, foam, taste and sweetness. Read about our sweetener in what is stevia Reb-M.
Why This Matters if You Buy Instant Drink Powders
So, if you are choosing a supplier or a private label partner, ask how they handle and control each of these steps: where ingredients come from, how batches are mixed, how doses are measured, and which checks every box passes. In the end, the answers tell you more about consistent quality than any brochure. Our private label guide lists the key questions to ask.

Quick questions
How is instant coffee made?
Producers brew roasted coffee with hot water, concentrate the extract, and then spray-dry or freeze-dry it into a soluble powder or granules.
What is the difference between spray-dried and freeze-dried coffee?
Spray-dried coffee dries in hot air and forms a fine powder. In contrast, producers freeze the coffee first and then dry it at low pressure, so freeze-dried coffee forms larger, glassy granules.
What is a premix?
A premix is a ready blend of instant ingredients, such as coffee, creamer, milk powder and sweetener, that only needs water.
Why are sachets checked with a metal detector?
Because it is a standard food safety check, it finds and rejects any box with metal contamination before it leaves the factory.
